Part III"},"content":{"rendered":"<p>Once the steel was up, the focus shifted to the stair treads. \u00a0For these we tracked down some giant joists that a friend was removing from an old warehouse. \u00a0These things were precious (and cost a lot too). \u00a0You can&#8217;t just buy 3&#215;16&#8243; old growth pine new, it needs to be salvaged from somewhere. \u00a0We estimated we&#8217;d need about 60&#8242; so we rounded up and got 70&#8242; to be safe. \u00a0 We would need a total of 13 straight stairs (3&#8243; x 10.5&#8243; x 28&#8243;) as well as 11 corner stairs of varying sizes. \u00a0I clean, measured and cataloged the wood. \u00a0The wood was ripped down to &lt;12&#8243; to fit though the planer and then planed down (on one side) to 2 7\/8&#8243;<\/p>\n<p><a href=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0346.jpg\"><img loading=\"lazy\" decoding=\"async\" class=\"aligncenter size-large wp-image-668\" src=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0346-1024x576.jpg\" alt=\"DSC_0346\" width=\"529\" height=\"298\" srcset=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0346-1024x576.jpg 1024w, https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0346-300x169.jpg 300w\" sizes=\"auto, (max-width: 529px) 100vw, 529px\" \/><\/a><\/p>\n<div id=\"attachment_667\" style=\"width: 539px\" class=\"wp-caption aligncenter\"><a href=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0344.jpg\"><img loading=\"lazy\" decoding=\"async\" aria-describedby=\"caption-attachment-667\" class=\"wp-image-667 size-large\" src=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0344-1024x576.jpg\" alt=\"WoodGrainBlackHole\" width=\"529\" height=\"298\" srcset=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0344-1024x576.jpg 1024w, https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0344-300x169.jpg 300w\" sizes=\"auto, (max-width: 529px) 100vw, 529px\" \/><\/a><p id=\"caption-attachment-667\" class=\"wp-caption-text\">The wood grain of the\u00a0treads\u00a0is\u00a0hypnotizing.<\/p><\/div>\n<p>Somewhere in here we decided that it would be worth the extra effort to flush mount the brackets in the wood. \u00a0We would weld on the angle so that it and any ugly welds were hidden by the board. \u00a0This took a whole lot of routing, but I made a jig to set up guides and it went pretty smoothly. \u00a0I also got a pretty good system down for churning out brackets in 8 easy steps including countersinking the hole so the screw too was flush.<\/p>\n<div id=\"attachment_666\" style=\"width: 321px\" class=\"wp-caption aligncenter\"><a href=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0352.jpg\"><img loading=\"lazy\" decoding=\"async\" aria-describedby=\"caption-attachment-666\" class=\"wp-image-666\" src=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0352-576x1024.jpg\" alt=\"DSC_0352\" width=\"311\" height=\"550\" \/><\/a><p id=\"caption-attachment-666\" class=\"wp-caption-text\">One bracket was a lot of work.<\/p><\/div>\n<div id=\"attachment_665\" style=\"width: 321px\" class=\"wp-caption aligncenter\"><a href=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0351.jpg\"><img loading=\"lazy\" decoding=\"async\" aria-describedby=\"caption-attachment-665\" class=\"wp-image-665\" src=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0351-576x1024.jpg\" alt=\"DSC_0351\" width=\"311\" height=\"550\" \/><\/a><p id=\"caption-attachment-665\" class=\"wp-caption-text\">A lot of brackets were a WHOLE LOT OF WORK.<\/p><\/div>\n<p>The problem with 100 year old joists is that they&#8217;re never perfect. \u00a0Even once planed, most boards still had flaws and bad edges that needed to be removed. \u00a0In the end we just barely had enough that can be used as 10.5&#8243; One of the challenges was my requirement that both the back and the bottom needed to be rough cut and the top and the front had to be immaculate when planed and sanded AND the grain had to run parallel to the front edge of the stair. \u00a0In the end I decided to do a 3 piece design. \u00a0I would cut 1&#8243; off the rough cut side for the back and then build the tread\u00a0out of the 8&#8243;(or so) board and then glue it all back together. \u00a0To save material I arranged this in Sketchup to waste as little board length as possible.<\/p>\n<div id=\"attachment_662\" style=\"width: 539px\" class=\"wp-caption aligncenter\"><a href=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/BoardLayout.jpg\"><img loading=\"lazy\" decoding=\"async\" aria-describedby=\"caption-attachment-662\" class=\"size-large wp-image-662\" src=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/BoardLayout-1024x225.jpg\" alt=\"Which helped me to figure out how to use our narrowest boards to make our widest treads most efficiently.\" width=\"529\" height=\"116\" srcset=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/BoardLayout-1024x225.jpg 1024w, https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/BoardLayout-300x66.jpg 300w, https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/BoardLayout.jpg 1130w\" sizes=\"auto, (max-width: 529px) 100vw, 529px\" \/><\/a><p id=\"caption-attachment-662\" class=\"wp-caption-text\">Drawing this helped me to figure out how to use our narrowest boards to make our widest treads most efficiently.<\/p><\/div>\n<p>I put a lot of faith in my drawings. \u00a0I printed out a layout with measurements of all the edges and diagonals so I could draw this out on the boards and check my work. \u00a0Second step was to cut off the rough edge. \u00a0Next was to rip the board down to the correct width. \u00a0Then a very technical free hand (eyeballing it) cut of the diagonal to be cut straight. \u00a0This angled cut off would rotate around to be glued with\u00a0several 4&#8243; long 1\/2 lag bolts thrown in for some serious clamping and pining duties.<\/p>\n<p><a href=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0348.jpg\"><img loading=\"lazy\" decoding=\"async\" class=\"aligncenter  wp-image-669\" src=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0348-576x1024.jpg\" alt=\"DSC_0348\" width=\"311\" height=\"550\" \/><\/a><\/p>\n<p>Rotating had some cool benefits. \u00a0Since it was basically the same grain pattern, only further down the board, the resulting assembly has the grain mirrored along the nearly invisible glue line. \u00a0Upon cutting, this is what we would see:<\/p>\n<div id=\"attachment_657\" style=\"width: 539px\" class=\"wp-caption aligncenter\"><a href=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0475-e1424278598874.jpg\"><img loading=\"lazy\" decoding=\"async\" aria-describedby=\"caption-attachment-657\" class=\"size-large wp-image-657\" src=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0475-e1424278598874-1024x530.jpg\" alt=\"Beautiful symmetry when I assembled the  pieces.\" width=\"529\" height=\"274\" srcset=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0475-e1424278598874-1024x530.jpg 1024w, https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0475-e1424278598874-300x155.jpg 300w\" sizes=\"auto, (max-width: 529px) 100vw, 529px\" \/><\/a><p id=\"caption-attachment-657\" class=\"wp-caption-text\">Beautiful symmetry when I assembled the pieces.<\/p><\/div>\n<p>The last cuts were made to straighten out the back edge so I could glue back on the 1&#8243; rough edge. \u00a0Once this was all together I sanded just like we did the floors. \u00a0On the finished boards its hard to tell they&#8217;re not once piece.<\/p>\n<div id=\"attachment_659\" style=\"width: 539px\" class=\"wp-caption aligncenter\"><a href=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0499.jpg\"><img loading=\"lazy\" decoding=\"async\" aria-describedby=\"caption-attachment-659\" class=\"size-large wp-image-659\" src=\"https:\/\/www.formstonecastle.com\/wp-content\/uploads\/2015\/02\/DSC_0499-576x1024.jpg\" alt=\"Almost there. One to go. \u00a0All but the very bottom step still need sanding.<\/p><\/div>\n<p>Final fitting of the boards was a challenge even with the help of Sketchup, particularly in the corner. \u00a0That particular &#8220;kite&#8221; stair had to line up on both the not perfectly 90* corner and two sides of the post and have no more than a 1\/8&#8243; gap on any edge. \u00a0For this we made a template out of\u00a0an\u00a0end-of-life dry erase board.<\/p>\n<p>Straight stairs needed some final touches as well. \u00a0Here is a photo of the finished top stair which had to tie in the the hidden brackets, the 3&#8243; post stubs, the C-channel and the bricks.<\/p>\n<div id=\"attachment_658\" style=\"width: 321px\" class=\"wp-caption aligncenter\"><a
